FSAA changes cause client hang/crash
Initially switching to Ultra mode did indeed automatically switch FSAA to Off.
The graphics settings are stored in the registry*. Yes, you can copy it from live to test if you really know what you are doing. You can export the Live options to a file, then edit the path in the file to match Test. You'll also have to edit or delete the line that has the game version and installation directory in it so it wont conflict with the server. Then import the file again. Or you can just go to the correct Test directory to begin with and manually edit that one line** for the option you want.
* I am not responsible for what you do to your registry.
** Sometimes the value the game is looking for isn't what you think it will be.
There is/was also a program called TweakCoH that edits the registry for you. I'm not sure if it was ever updated for Ultra Mode's new registry setup, but since FSAA isn't a new option, that might still work.
The settings for both live and test are stored in the Windows Registry.
You'll need to open regedit (Win+R -> Type in 'regedit', Run), then navigate to Computer\HKEY_CURRENT_USER\Software\Cryptic and you'll see 'Coh' and 'CohTest' (I'll assume you can figure out which is which
I'm not really sure which registry key it is, unfortunately. Most of them are fairly obvious from the names, but I could only guess at which one controls FSAA without doing some experimentation (I don't see the values documented on ParagonWiki, unfortunately).

I know that I'm gonna sound like a broken record here, but does that happen to be an EVGA card, and are you running the evga precision tool while you are adjusting the coh settings?
The precision tool and coh's settings adjustment do not play well together.

I didn't have a chance to play with anything last night (2 kids will do that to ya!

Actually... yes and yes. I just run the tool to monitor things, not to overclock or anything, but that's... interesting (and/or disturbing).

That's the only solution for now that works. You can turn it back on after you adjust the settings. Just keep in mind that when you exit the game with the tool on, the game will stop responding and you have to force close it.

I can't take all the credit. I was working with tech support for a week before we found this problem.

Problem:
Changing the slide on FSAA to any setting causes the client to hang (not responding) and it must be forcibly closed.
The only reason I noticed this problem is because on test my FSAA was somehow set to 'off' (causing everything to look like trash). On live I have it set at 8x (where in imho it looks purty).
Changing the slider at all causes the same result on live or in test.
Question:
Can I copy my settings from live to test (i.e. are they stored in an .ini file or registry settings that I can just change outside the application?)
System Specs:
GeForce GTX 470
Windows 7 Ultimate (64 bit OS)
12gb RAM
150gb HD 10k rpm (primary)
640gb HD 7.2k rpm (secondary)
Live: installed on primary HD
Test: installed on secondary HD
I am running the latest drivers (257.21_desktop_win7_winvista_64bit_english_whql.e xe) for the video card, and did a clean uninstall/clean/install per another thread I was asking in.
Is there anything really obvious that I am missing or that I can try? I will post "HiJack This" and "CoH Helper" stuff tonight (I am doing this post currently from work... don't tell my boss!) Thanks for any help you may be able to provide.
